Help Error Trying to Factory Reset or Flash G1

Hello! I'm hoping you guys will be able to give me a hand with this; I've spent the past 2.5hrs Googling and trying things to no avail.

Backstory and What I've Tried:
I owned a G1 with TMO and it got lost/stolen. I bought a replacement g1. As a security precaution, I began my tenure with this "new" phone by flashing it back to 1.0 with the stock DREAIMG.nbh, then updated it to 1.5, then to 1.6 via the same files I had last used to flash my old G1 before it went astray. Everything seemed well, but the phone rebooted automagically every time the screen went dark, so I arranged with the seller to return it.

To remove my personal data (i.e. google account) from the phone before return, I attempted to do a factory reset via the Menu > Settings method, and got the error, "No reset was performed because the System Clear service is not available".

I then attempted to do a factory reset by rebooting the phone into Recovery Mode and using Alt+W, and got the following errors:
E:Can't open /cache/recovery/command
E:Can't open /cache/recovery/log

Further, only Alt+L worked in recovery mode, not even rebooting via holding Home+Back.

I then said screw it and decided to reflash the phone again using the same DREAIMG.nbh file and update.zip files I had used before.

Flashing the DREAIMG.nbh file was successful. I then attempted to flash the first update.zip, and got a "No space left on the device" error. Note that there is NOTHING installed on this phone other than the stock DREAIMG.nbh.

Recovery Mode is still not working -- I cannot perform a Alt+W/factory reset, and running the Alt+S/update.zip only gives the above error.

I have tried reformatting the SD card (again) to FAT32, to no avail.

Current issue:
I'd like to finish re-updating this to 1.6, so I can return the phone in good conscience. What can I do to either resolve the "no space left on device" issue or force the phone to move forward?

Additional Information:
The phone does appear to be running 1.0 successfully, but I have not entered my Google account information to test everything out.

Since this is a previously-owned phone, I have no way to tell if the phone is rooted or not, presuming that rooting/jailbraking wouldn't be nullified by reflashing the DREAIMG.nbh anyway. (I don't know; I've never wanted to jailbreak my g1.)

Again, this DREAIMG.nbh file and the updates to 1.5 and 1.6 are files I have used successfully before on my old phone, but I'm willing to try a new set if need be.
